Dented fork housing Darmah SD

Post by Willemd »

Finally got around to take the forks apart because the whole front was bouncing. After having the legs out noticed that one was working spontaneously, the other only wanted to go down so far and did not like coming up.
Culprit: A dent in the aluminium housing, just above the bleed screw! It stuffed up an aluminium bit in the leg, even a circlip in the bottom bit was seriously bent and scraping along. Fixed all that with sandpaper etc, everything fits together again nicely and works, the remainder is to fix the dent.
Its only minor on the outside but obviously enough to make "going down all the way" for that leg very hard, its clearly blocking. The leg only comes down all the way using a lot of force.

Does anyone has any suggestions how to tackle this problem? Its too far down the housing to get to it, perhaps it can't be fixed. Have to get a new housing? Its the right hand side, the side that takes bolds for the mud guard.
Anyone?

Good as new

Thanks for all responses! Forgot who's idea it was but indeed got the good old honer out, extended it and using lots of kerosene slowly worked my way down to the dented area. Grind a bit, fit the leg in, grind a bit more etc After half an hour or so the leg just fitted in again with out to much resistants. It still has a good tied fit. After cleaning everything up put the forks back together, new seals and both work and feel the same. Waiting for delivery of the new head bearings now (got them for just under 100 australian, incl new cups and postage). My local bearing man could order them too, $83 each, cups $30! No thanks.
