I go 25 front, 28 back at in the shed temeratures before I ride it. I've tried higher pressures but it walks all over. If I want to go flat out round corners I have to have the tyres a bit mushy for a big footprint or it seems to back in and hang out a lot more and a lot more suddenly (scary sudden)...

I just measured the stud spacings on the '81 SD, to compare with the GT with the 'possible' SSD motor, they are both 58mm. have you tried moving the little forked arm on the selector box down one spline (so the end of the arm sits slightly lower) ? If someone has put it on at some stage one spline too high it might explain why it pops out on upshift and works on the bench but not on the bike.
